ZETEC Inlet manifold sizes comparison
Hi all
just thought i'd do a comparison between the 1.6, 1.8 SO and the 1.8 HO manifolds and sandwich plates
1.6 INLET
first off is the 1.6 its a very restrictive manifold with having the smallest bore size of
4.4cm x 2.4cm
Here is the 1.6 sandwich plate and injector plate
its bores on the front side are
4.6cm x 2.4
bore on the back side
4.0cm x 2.2cm
part numbers
uses a black injector with 2 holes in the end on this rail with a concave pipe fitment
1.8 SO INLET
the SO inlet came on Escort 1.8 engines 115ps
its bore
4.6cm x 2.8cm
now the sandwich plate
its alot more substancle
its front bore
5.0cm x 3.3cm
back bore
4.4cm x 2.7cm
this sandwich plate uses Green injectors with a single hole in the end on a rail with concave pipe connectors
here is a comparrison again of the size
1.8 HO INLET
the HO is usually found on 130ps and RS1800 engines it is the larges of the metal zetec inlets
it has a bore of
4.4cm x 3.0cm
as you can see as well the pipes are larger
the HO inlet uses the same sandwich plate as above
2.0L injector rail
but to make better use of the power you could use the zetec 2.0L fuel rail and injectors.
this uses a larger fuel connector not concave as above so you need the pipe fittings. this allows more fuel flow as the internal pipes appear larger
the injectors are brown or caramel
Conclusion
the best option is the HO inlet with the 2.0L Throttle body, injectors, fuel rail, MAF sensor and maybe CAM's for more power

Whats the difference between 2.0 and rs1800 fuel rail and injector?

the 2.0L rail has a larger connector with a more flat type that pushes more into it, not concave to allow more fuel flow.
injectors have 2 larger holes in the cap, they are brown or caramel same used on the mondeo 1.8
ill update this on friday afternoon when i change the fuel rail over

Just been trying to decide which fuel rail to use for my 2.0 conversion - thought this very useful thread might benefit from a few more photos of the fuel rail pipe connectors.
As mentioned above the 2.0 Mondeo fuel rail has a different pipe connection to the Fiesta / Escort version. The pipes are also formed in to a different shape (Mondeo pipes look like they might interfere with the throttle linkage if used on the Fiesta metal inlet). The photos below show that it's not possible to swap the Fiesta pipes on to the Mondeo fuel rail, as they use a completely different sealing method. The Mondeo pipes have an o-ring, but the Fiesta pipes seal on the tapered end of the pipe.
Having measured the internal bore of the pipes and the fuel rails, there is no real difference between the two types. The 2.0 fuel rail looks like it's a larger diameter, but it's just an optical illusion because it is recessed, making the wall thickness appear thinner. I don't think there will be any restriction of fuel flow if using the Fiesta / Escort fuel rail and pipes. I will therefore just be swapping the 2.0 injectors in to the Fiesta fuel rail, so I can keep the original Fiesta pipes.
The fuel pressure regulators all appear to be the same, with the following markings:
270kPa / 0280160509 / 928F-9C968-B1C , so no need to swap this.

hi thanks for adding that info, when i did my conversion i used the 2.0l pipes as i went from cvh so had to change,

great thread helped me a treat and i 2 went from cvh so had to change the pipes to the bigger ones and have found a ho inlet manifold in the garage

I am in the process of getting all the parts I need for a 1.8 16v 2i upgrade. So far I have:
ECU, throttle body and inlet manifold off a 1.8 130ps 3i. My mate has a 2 litre MAF for me.
Reading through this, I noticed you mentioned the 2.0 fuel rail with brown injectors, so was wondering whether the following would be ok?

Yeah, it has the brown injectors but I wanna know for sure whether this will be a good thing to buy, with what I already have.

thats not the right rail!!!! your after a mk1 mondeo 2L around an L REG. the one in the picture looks like mk3.

brilliant thread man, was just wondering though, i have got an rs1800 in my mk1 fiesta and you got me thinking to replace the throttle body, maf sensor, fuel rail and injectors for 2litre ones then will you not need a 2litre ecu as well?

just a note, the So 1.8 engines were 105ps, the plastic inlet escorts were the 115 same for the mondeo but they never used metal inlets
