Mk3 Xr2i - 2.3 Duratec Turbo (yes, jimmyesh's one!)

As ive owned it for about a year and never posted on here, thought i should!

I have had some problems, well not problems but things to sort along the way if you fancy a read:

Ive pulled the engine out for a couple of reasons:
- to have a clean up (may seem a little extreme - but there was grease everywhere from a split cv boot and drive belt rubber everywhere!)
- to remove servo/master cylinder/brake linkage as im putting a aftermarket pedal box in, the turbo is just way to close to the brake linkage, and when you accelerate it hits on it and makes the whole car vibrate, as well as other problems. this will also create some space so that i can route air intake pipe to turbo better, bolt in the breather instead of flapping around
-to reroute powersteering lines, cooler, reservoir (watch this space) and eliminate few small leaks in the system.
-to change drive belt roller, im pretty sure it wouldnt of come out while the engine was in, and the bearing was noisey
-reroute some waterpipes to make it a bit tidyer - im fussy like that...
-fit a new inlet manifold which will require removal of front panel i think, or at least part of it. (jimmys homemade one keeps splitting)
-move the massive intercooler that previous owner to me fitted back/down and under bumper. and reroute a boost pipe.
-sort the oil leak on sump/turbo oil return.
-sort the bulkhead where the steering column comes through!

Luckily my boss has let me use the workshop, so nice and flat floor, dry, warm as opposed to outside, on gravel, wetness.

Other than that not much more to say other than it is a mental car when running, check back for updates.

That's the problem I think too thin. Not just inlets I have never seen ally welds split like that without some force. I would make it out of 5mm thick plate at least

Its been a long time since ive even really thought about this car, but it really is time to get moving with it.

Since the last update in 13, its spent all of its time doing nothing. Yep, sitting there not moving. Career has kind of taken over my life & Djing at weekends has practically left me with no time at all, except when Ive been out partying and getting a few beers in!

In the small time that i have fitted in for this car (in a order of events, ish) since last update:

Inlet manifold splitting various times.
Got massively pissed with turbo hitting the brake linkage all the time and vibrating
Taken off the road & sat in my work car park looking out of place.
Engine was taken out due too oil leaks (pinhole in turbo oil return stub (rewelded up). PAS leaks. Coolant leaks.
Decided to rework PAS and coolant lines, didnt get very far.
Decided to buy a replica cosworth inlet, but it was mahoosive. And it was quite poor quality. Sold that bit.
Considered selling it.
Lost the original inlet manifold. (Not a clue how but i just don't know where it is)
Changed my mind deciding i must be stupid, just get on with it.
Got the intercooler outlets rewelded too a different position (for boost pipe routing purposes)
Took out all the pedal box and brake linkage jimmy made, so for more room in engine bay and turbo area, got a floor mounted box (not fitted yet) - but did fabricate the brake likes too this and piped into existing pipework.
Refitted engine.
Had to get the car out of my work car park, this was about end of 2014, so got a council garage near my work and its been sitting in there nice and dry since.
I really want too get this working again. It was fun too drive and its basically a load of dead cash if it aint working.

My plan:

Update all of jimmys posts on here (Done, TICK!!) Link here, Contents to be updated
Update all of my posts from fiesta-si.com on to here (Done, TICK!!) (Note all backdated in order too for anyone that wants too read) Link here, you will have to make your way back to the start
Source inlet manifold (Done, Tick!!)
Get new front panel, crossmember and wings, get done at my bodyshop at work. At this point fabricate mountings for intercooler and rad.
Potentially fit a focus rs mk1 full loom. (its just a bit messy with wiring at present, allthough this will be time consuming to modify)
Loose PAS. I would like simplicity, less pipes, less leaks, less to go wrong. But poss may keep. Will decide.
Fabricate / source a downpipe (the originally made one was blowing) (I have some ideas too modify one that i have seem for another car)
Boost pipes fabricate
Coolant pipes rework.
Fit pedal box
Hopefully should be good to drive by this time.
Over this 'dead' time I have acquired a few bits and bobs. Most happy with a set of genuine new headlamps :) and a front bumper in the right colour.

Things are are looking good.

Glad you're persevering with it. I’d keep the PAS, too. Just have some decent hoses made up for it with as few joins as possible
